Pallet Stacker Safety Tips Every Warehouse Operator Should Know

Electric pallet stackers are indispensable in modern warehousing, allowing operators to lift and position loads at height with minimal physical effort. But that same mechanical advantage — elevating heavy loads — creates serious hazard potential when safety protocols are not followed. These tips apply to all straddle, counterbalanced, and reach stacker configurations.

Conduct a Pre-Shift Inspection Every Time

Before operating any pallet stacker, complete a documented pre-shift check: verify battery charge level, inspect forks for cracks or deformation, test horn and all controls, check mast and chains for damage, and confirm the load capacity placard is visible and legible. Machines with faults must be tagged out and removed from service — never operated until repaired.

Know and Respect the Load Capacity

Every stacker has a rated load capacity at a specified load centre (typically 24 inches from the fork face). Exceeding capacity — even briefly — risks tipping the machine, damaging the mast, or dropping the load. Weigh loads when uncertain, and never remove or cover the capacity placard.

Carry Loads Low During Travel

Forks should be raised only 4–6 inches above floor level during travel. Elevated loads raise the machine's centre of gravity dramatically, increasing tip-over risk — especially on ramps, dock plates, or uneven surfaces. Lower loads before moving and raise them only when positioned at the destination rack.

Maintain Clear Sightlines

Bulky loads can obstruct forward sightlines. When load size prevents a clear view of the travel path, travel in reverse with the load trailing. Use spotters in congested areas or at intersections with pedestrian traffic. Install convex mirrors at blind corners to improve visibility throughout the warehouse.

Never Exceed Rated Lift Height with Unstable Loads

Tall, unstable, or irregularly shaped loads become significantly more dangerous at height. If a load isn't secure on the pallet, restack or rewrap it before lifting. A load dropped from 3 metres can be fatal to anyone in the fall zone.

Pedestrian Separation Is Non-Negotiable

Clearly mark pedestrian walkways and enforce separation from powered equipment travel paths. Use barriers, floor markings, warning lights, and signage. No pedestrian should ever walk beneath a raised load or stand in the travel path of an operating stacker.

Training and Certification

In Canada, operators of powered industrial trucks — including pallet stackers — must be trained and authorized per provincial occupational health and safety regulations. Training must be equipment-specific and include both classroom and practical components. Refresher training is required after incidents or when operators are assigned different equipment.
